Plasser & Theurer Added Value in the Long Term for the World’s Railways

Plasser & Theurer is firmly committed to the railway sector and views itself as an integral part of the system. No other mode of transport is as safe, sustainable, or economical. Rail is uniquely positioned to harmonise growing mobility demands with the pressing challenges of climate change. It is for this reason that Plasser & Theurer continues to develop solutions that enhance railway performance and deliver long-term value.

How can the railway industry respond rapidly and sustainably to climate change? How can the cost-effectiveness of track construction and maintenance be improved? And how can the ongoing shortage of skilled staff be addressed? These are critical questions facing the railway sector. As a technology leader in track construction, Plasser & Theurer is actively working to address them by providing solutions that offer enduring benefits to railway operators and construction companies alike.

Yellow Machines Go Green

The launch of the first E3 machines in 2015 marked a significant shift in the track maintenance industry. These hybrid machines enabled reduced emissions during travel and operation. The use of hydraulic oil has been significantly minimised and is now required only for tasks with high power demands, such as lifting and lining track. Additionally, hybrid drive systems have positively impacted operating costs—reducing them by 40% over a 20-year lifecycle when compared to traditional diesel-hydraulic machines.

Drawing on this experience, Plasser & Theurer now offers E3 tamping machines and E3 systems for overhead contact line installation as permanent product line options. Today, E3 machines account for approximately 20% of the company’s current contract volume, indicating strong market alignment.

Enhancing Infrastructure Availability Through Digitalisation

In March 2023, a single-track inspection vehicle from Plasser & Theurer measured 61 turnouts in St. Pölten, Austria, within one night—taking only four minutes per turnout. This performance reflects expertise gained from manufacturing over 200 inspection vehicles and highlights the potential of digitalising maintenance processes.

The Plasser TampingAssistant, for example, uses AI to automatically position, configure, and control tamping units. Operators simply confirm system suggestions and oversee the process. This enables high-quality tamping results, even from less-experienced operators. The complementary TampingControl tool delivers real-time data on superstructure quality and the tamping process, while TampingReport provides full digital documentation, ensuring transparency and proof of work quality.

Addressing the Skilled Labour Shortage

The shortage of skilled personnel remains a major challenge for the rail sector. Plasser & Theurer has responded by enhancing machine workspaces, particularly in E3 models, which now feature improved crew areas and user-friendly digital controls. Automation is another solution: technologies such as the TampingAssistant allow work to be completed efficiently with fewer personnel.

The company also offers simulator-based training tools, enabling new and transitioning operators to learn in a controlled environment under expert supervision. These simulators reduce training time and accelerate workforce readiness. The product range includes simulators for tamping, ballast distributing and profiling machines, as well as ballast cleaning equipment.

Track inspection vehicles, such as the EM100VT and EM120VT, also play a key role—allowing infrastructure measurement tasks to be completed more quickly and with smaller teams.

Global Reach, Regional Solutions

With a global presence, Plasser & Theurer’s objective is to deliver the right track maintenance solutions for diverse regional requirements. While the core technologies remain consistent, regional variations demand tailored approaches. The Compact portfolio meets these needs, offering machines for tamping, stabilisation, and profile finishing in a compact form, suitable for narrow or broad gauge, tight vehicle gauges, and lower axle loads.

These machines are in high demand globally, including in urban transit systems. In 2023, Plasser & Theurer secured a contract to supply 41 machines to the Taiwan Railways Corporation as part of a fleet renewal initiative.

Lifecycle Partnerships

Roughly half of the 17,800 machines manufactured by Plasser & Theurer remain in active use today—a testament to the company’s production quality and after-sales support. The Customer Services division oversees comprehensive lifecycle support, including maintenance for individual machines or fleets, retrofits, and technical upgrades.

Recently, Plasser & Theurer introduced a new service for used machines: acquiring, refurbishing, and reselling them for new applications. This offering is ideal for companies entering the track maintenance sector, providing access to proven quality at lower investment levels.

With its ongoing innovations—ranging from hybrid technologies and digital tools to lifecycle services—Plasser & Theurer continues to support the railway sector in addressing today’s most urgent challenges. These efforts contribute to making rail transport even safer, more sustainable, and more cost-effective worldwide.
