Optimising Heavy Haul Logistics – A Global Perspective on Pit-to-Port Challenges

In a recent presentation at the Southern African Heavy Haul Association (SAHHA) event, Bennie Vorster, Regional Director of Rail & Transit for Hatch, highlighted the evolving challenges and complexities of heavy haul logistics from pit to port. The discussion centred around how global shifts, including financial changes, commodity price fluctuations, and disruptions such as COVID-19, are influencing the industry. Vorster emphasised that despite these challenges, the focus should be on forward-looking strategies to optimise supply chains and enhance competitiveness in the global market.

Vorster drew from both his and the company’s extensive experience across various international projects, including the Ore, Coal, and Manganese Lines in Africa, maintenance projects in Australia’s Pilbara region, and challenging logistics operations in Canada’s Arctic Circle. He noted that regardless of geographical differences—whether facing long, dry conditions or harsh, freezing climates—the underlying supply chain complexities and the need for an optimised value chain remain consistent. Vorster pointed out that the supply chain is a crucial driver of system efficiency and capacity.

A key takeaway from Vorster’s presentation was the critical role of the logistics value chain in both the South African and global contexts. He highlighted that South Africa remains a significant player in the global market, ranking seventh in coal production and eighth in iron ore, while leading in chrome and manganese production. This prominence underscores the importance of a well-optimised value chain that integrates mining, beneficiation, transportation and shipping processes. The goal, Vorster noted, is to ensure the timely delivery of products across global markets through a stable, efficient and harmonised value chain. This also has the greatest impact on competitiveness.

Vorster identified several success factors crucial for achieving global competitiveness in heavy haul logistics. Firstly, optimising the entire value chain is essential to maximise installed capacity and ensure that all components operate at peak performance. Secondly, proactive maintenance of value chain elements is necessary to guarantee system reliability and performance. Vorster also highlighted the complexity of the logistics value chain, which involves managing multiple fixed and movable assets, operational strategies and the intricate interdependencies between various subsystems.

One of the critical complexities in heavy haul logistics lies in the non-linear capacity of assets and the intricate interdependencies within the value chain. Each asset has its own capacity, maintenance cycle, and performance profile, which collectively impact overall system performance. These interdependencies can be dynamic, such as the interaction between the wheel and rail, the pantograph and overhead wire, and train dynamics where the operator interfaces directly with the system.

There are also synchronisation interdependencies, including the timing and coordination at loading stations, the operation of stacker reclaimers, and the connections with conveyors, which must be precisely timed to function correctly. For instance, the choice of which stacker or recliner uses which conveyor involves time-sensitive planning. At a micro level, factors such as the correct rail profile can significantly influence the wheel-rail interaction, and inconsistencies in track position, stability, and quality can affect pantograph and overhead wire performance. Additionally, external factors like speed restrictions or the presence of maintenance teams near the track can alter driver behaviour, further affecting train handling and in-train forces. Vorster emphasised the importance of defining optimal performance parameters for each subsystem and ensuring they operate in harmony, as any deviation in performance can have a cascading effect, reducing overall capacity and efficiency.

Vorster’s presentation also touched on the importance of teamwork and skills development within the supply chain. He argued that while technology and machinery are critical tools, it is ultimately the people who ensure that each area of the supply chain performs optimally. Integrated planning, data analysis, and proactive management of assets and operations are essential for maintaining the harmony and rhythm required for a high-performing supply chain.

South Africa’s role in the global heavy haul logistics market is vital to both the local and global economies. To remain competitive, the heavy haul logistics value chain must be efficient, reliable, and operate at optimal capacity. Managing the complex interfaces and interdependencies within the value chain is key to maximising capacity and ensuring system reliability. Ultimately, it is the combination of skills, teamwork, and effective management that will sustain the supply chain’s performance and keep it running harmoniously in the long term.
